3-Step Approach to Warehouse Racking Safety

In warehouses across the UK & Ireland, preventable accidents cost businesses thousands sometimes hundreds of thousands of pounds each year. While a single forklift impact may seem minor, the true cost often includes downtime, damaged stock, operational disruption, and potential injury.

The most effective way to reduce these risks is by implementing a structured 3-step approach to racking safety. This approach combines immediate reporting, internal inspections, and expert assessments to create a robust and proactive safety system.

Step One: Immediate Reporting (The Most Important Step)

The foundation of all effective warehouse safety systems is immediate reporting of damage or concerns as they occur.

All warehouse staff must:

  • Understand the importance of reporting any racking damage or safety concern
  • Know who to report issues to
  • Be clear on how the reporting process works

This step is the most critical.

If your warehouse team consistently reports damage as soon as it happens or as soon as it is noticed then:

  • Most issues will already be logged before inspections take place
  • Risks can be controlled quickly
  • The likelihood of serious incidents is significantly reduced

If inspections are identifying damage that has not already been reported, it is a clear sign that: 

  • Additional training is required, and/or
  • The reporting process needs to be improved, and/or
  • Warehouse operations may need adjusting to reduce recurring damage  

Creating a no-blame reporting culture is essential. Staff must feel confident that reporting issues will lead to solutions not consequences.

Step Two: Internal Racking Inspections (PRRS) 

The second step is regular internal inspections to be carried out by a trained Person Responsible for Racking Safety (PRRS) or another member of warehouse personnel that has attended a Rack Safety Awareness course also known as ‘Racking Inspection Training’.

The frequency of these inspections is not fixed, it should be determined through a risk assessment, considering factors such as:

  • Traffic levels (e.g. forklift activity)
  • Type of goods stored
  • Racking layout and environment
  • History of damage  

Internal inspections typically include:

  • Regular visual checks
  • More detailed recorded inspections
  • Use of structured checklists and reporting systems  

These inspections act as an ongoing monitoring system, ensuring that any damage or deterioration is identified and managed promptly.

Step Three: Expert Inspection (SARI – At Least Every 12 Months)

This independent, expert assessment provides:

  • A comprehensive review of your racking system
  • Identification of issues not visible to untrained personnel
  • Assurance that your racking complies with SEMA and industry standards
  • Documentation for legal compliance and due diligence  

At a minimum, this inspection should take place once every 12 months, although higher-risk environments may require more frequent assessments. 

How the 3 Steps Work Together 

A strong racking safety system integrates all three steps into a continuous improvement cycle

  1. Immediate reporting captures issues as they happen
  2. Internal inspections monitor ongoing condition and trends
  3. Expert inspections provide independent validation and deeper analysis

When Step One is working effectively, most issues identified in Steps Two and Three should already have been reported

If this is not happening, it highlights a gap in: 

  • Staff awareness
  • Training
  • Reporting systems
  • Operational processes
